2004 Chevrolet Express: what breaks, and at what mileage
What breaks on the 2004 Chevrolet Express
On the 2004 Chevrolet Express, the failure owners report most often is other brake problem, with 4 reports on file. Across every failure mode on this year, half the dated reports were filed before 110,000 miles. Overall it scores 57 out of 100, elevated risk for a 2004.
Elevated risk for a 2004 — 312th riskiest of the 329 2004 vehicles we can rate. 26 owner reports; fleet size estimated from this year's own recall paperwork.
What breaks on the 2004 Chevrolet Express
Owners have reported 15 named failure modes on the 2004 Chevrolet Express, and the three most-reported carry 38% of everything filed.
Other brake problem leads with 4 reports and about 0.1 per 1,000 vehicles.
Water pump failure follows with 3 reports, median 140,000 miles.
Seat belt or retractor failure follows with 3 reports, median 100,000 miles.
By system, the reports fall mostly into brakes (7), cooling (4) and airbag (3).
When these failures get reported

How reports accumulate
Every report with an odometer reading, cumulative, from 0 to 200,000 miles. A further 1 report came in above that, which is why the line stops short of the top. A curve that climbs early is a car with early problems, whatever its total.

How bad it is when it goes
Across the named modes, 2 a fire. Those are the words owners used in their own complaints, and NHTSA does not verify them, but they are the closest thing in this data to a measure of what a failure actually did.
The average severity weight across every report on this year is 3.96, where a stalled engine or a failed airbag weighs many times more than a rattling trim panel, and a figure this high means the reports are dominated by failures with safety consequences rather than annoyances. The weighting is set out in full on the methodology page.
What the top failures cost to put right, as editorial estimates for an independent US shop rather than figures from NHTSA: other brake problem at $300–$1,800, water pump failure at $500–$2,200, seat belt or retractor failure at $200–$900 and parking brake failure at $250–$1,300. Dealer labour, a seized bolt or a part that is no longer made can push any of these past the top of its range.
15% of the reports on this year sit in the engine, transmission, drivetrain or cooling systems — the four where a repair bill is usually four figures.

Rate per 1,000 uses a fleet-size estimate derived from recall paperwork for this exact model year. It is a lower bound. Repair costs are typical independent-shop ranges for the failure, not figures from these reports.
How often, against how many were built
Scaled by an estimate of how many of these cars exist, the 2004 Chevrolet Express draws about 0.7 per 1,000 vehicles, which puts it in the 67th percentile of complaint rates among 2004 vehicles we can rate.
That denominator is the weakest number on the page and it is fair to say so plainly. Rate per 1,000 uses a fleet-size estimate derived from recall paperwork for this exact model year. It is a lower bound.
The working figure is 35,466 vehicles. If the true number is twice that, every rate on this page is half what it says; the ranking against other 2004 vehicles, which is what the risk score uses, is far more robust than the rate itself.

Other brake problem
On june 20th, 2008 we brought our van in for a routine brake inspection and wheel alignment at 36,117 miles. We also noticed a noise in the rear when making a turn. The mechanic indicated that the brake backing plates on both sides were rusted, and the left rear backing plate was rotted to the point that it had holes in it. The mechanic indicated that the replacement parts were inexpensive, but the labor was intensive and would probably cost in the neighborhood of $600. We have not repaired the backing plates yet because this vehicle has other quality issues and we are considering a replacement vehicle. *tr
While traveling down a steep grade while applying the brakes, a severe shaking of the steering wheel and wheels occurred. It was so severe the steering wheel shook out of my hands. Once back on level grade for a mile or so, applying the brakes didn't result in the severe shaking. From that point on while driving on any steep hill or mountain, the same thing occurs. The brake pads and rotors were replaced last year, but that has not fixed the issue.
Water pump failure
Dt: the vehicle is a 2004 chevrolet express 2500 van. On 7-11-05 the vehicle was making intermittent knocking noises. The vehicle was still able to go at this point. This had been going on for a couple of days. The problem had became worse, so the consumer took the vehicle to midas. The mechanic told the consumer that the fly wheel had failed. The consumer had to replace the water pump, battery and the alternator . *jb

Seat belt or retractor failure
Dt*: the contact stated the seat belt buckle did not release the seat belt properly. Intermittently, the seat belt became stuck in the buckle. The notice for NHTSA recall #05v558000, pertaining to the seat belts, was received. The vehicle was taken to a service dealer, where the dealer denied a free remedy due to the problem only being intermittent. The manufacturer was notified, who stated the buckle assembly would only be replaced if the problem could be replicated at the dealership.
Recalls on the 2004 model year
NHTSA has issued 7 recall campaigns covering the 2004 Chevrolet Express, affecting an estimated 42,260 vehicles. A recall is a different kind of evidence from a complaint: it is the regulator and the manufacturer agreeing that something has to be fixed, and the fix is free for as long as the car exists.
The campaigns cover fuel system, gasoline:storage:tank assembly:filler pipe and , exterior lighting, seat belts and service brakes, hydraulic. Whether the work was actually done on the car in front of you is a question only the VIN can answer, and the manufacturer or NHTSA will answer it free.
One caution about reading these together: a recall usually raises the complaint count for the same part, because owners who read about it go and file. The mileages stay informative; the counts get noisy.
FUEL SYSTEM, GASOLINE:STORAGE:TANK ASSEMBLY:FILLER PIPE AND CAP
9,389 vehicles 2012-08-08- Defect
- General Motors (GM) is recalling certain model year 2003-2004 Chevrolet Express and GMC Savana vehicles, equipped with a left side cargo door, and originally sold or currently registered in Connecticut, Delaware, Illinois, Indiana, Iowa, Maine, Maryland, Massachusetts, Michigan, Minnesota, Missouri, New Hampshire, New Jersey, New York, Ohio, Pennsylvania, Rhode Island, Vermont, West Virginia, Wisconsin, and the District of Columbia. Water and road contaminants may become trapped in the protective conduit that covers the fuel filler pipe and may cause the pipe to corrode.
- Consequence
- Significant corrosion may allow fuel to leak during refueling, and in the presence of an ignition source; there is an increased risk of fire.
- Remedy
- GM will notify owners, and dealers will install a new fuel filler neck, free of charge. The safety recall began on October 1, 2012. Owners may contact the Chevrolet owner center at 1-866-694-6546 and GMC at 1-866-996-9463.
EXTERIOR LIGHTING
16,270 vehicles 2009-04-07- Defect
- Sabersport is recalling 16,270 combination corner and bumper lamp assemblies of various part numbers sold for use as aftermarket equipment for various passenger vehicles. These headlamps fail to conform to the requirements of federal motor vehicle safety standard no. 108, "lamps, reflective devices, and associated equipment." these lamps do not contain the required amber side reflectors.
- Consequence
- Decreased lighting visibility may result in a vehicle crash.
- Remedy
- Sabersport will notify owners and offer a full refund for the noncompliant combination lamps. The safety recall began on may 11, 2009. Owners may contact sabersport at 1-909-598-7589.
SEAT BELTS
425,593 vehicles 2005-12-19- Defect
- On certain full-size passenger, cargo, or cutaway vans, the front and rear seat belt buckles will not latch or will not unlatch.
- Consequence
- In the event of a crash, a seat occupant may not be properly restrained increasing the risk of personal injury.
- Remedy
- Dealers will inspect the buckles and, if found to be inoperative, the entire buckle assembly would be replaced. For buckles found to be operative, dealer will replace only the upper buckle cover. The recall will be conducted in phases. The first phase mailing began during march 2006. Owners may contact chevrolet at 1-800-630-2438 or gmc at 1-866-996-9463.
SERVICE BRAKES, HYDRAULIC
77,411 vehicles 2005-02-08- Defect
- Certain trucks, sport utility vehicles, and vans equipped with bosch hydro-boost brake assemblies, the hydraulic brake booster pressure accumulator may crack and separate from the hydro-boost assembly during normal operating conditions.
- Consequence
- If a separation occurred and the hood of the vehicle were open, fragments from the accumulator could cause injury to people in the immediate area. The presence of this crack or fractured surface could allow the hydraulic fluid to leak from the accumulator circuit of the booster assembly. The loss of fluid would cause increased steering and braking effort and a crash may occur without prior warning.
- Remedy
- Dealers will test the hydro-boost assembly for functional operation of the two-function valve. If the hydro-boost assembly fails the test, dealers will replace the assembly free of charge. The recall began on march 23, 2005. Owners may contact chevrolet at 1-800-630-2438, gmc trucks at 1-866-996-9463 and hummer at 1-800-732-5493.
POWER TRAIN:AUTOMATIC TRANSMISSION:LEVER AND LINKAGE:COLUMN SHIFT
1,792 vehicles 2004-07-06- Defect
- Certain vans were built with a transmission shift cable assembly that may separate. If the cable assembly separates, the transmission shift lever position and the transmission indicator may no longer correlate.
- Consequence
- If this were to occur, the vehicle could move in a direction not anticipated by the driver, which could result in a vehicle crash.
- Remedy
- Dealers will inspect the transmission shift cable assembly, and if necessary, replace it. The recall began on august 19, 2004. Owners should contact chevrolet at 1-800-630-2438 or gmc at 1-866-996-9463.
SEAT BELTS:FRONT:BUCKLE ASSEMBLY
331 vehicles 2004-04-19- Defect
- Certain vans fail to conform to the requirements of federal motor vehicle safety standard no. 209, "seat belt assemblies." these vehicles may have been produced with seat belt buckle assemblies containing a latch with a brittle condition that may not withstand the force requirements of the standard.
- Consequence
- The safety belt may not restrain the occupant as intended during a crash, which could result in injury to the occupant.
- Remedy
- Dealers will replace the safety belt buckle. The recall beagn may 7, 2004. Owners should contact chevrolet at 1-800-630-2438 or gmc at 1-866-996-9463.
SERVICE BRAKES, HYDRAULIC
68,875 vehicles 2004-02-04- Defect
- Certain sport utility vehicles, pickup trucks, and passenger vans fail to comply with the requirements of federal motor vehicle safety standard no. 135, ?passenger car brake systems.? Some of these vehicles were produced with an out-of-specification brake hydro-boost housing relief valve bore.
- Consequence
- Consequently, the valve o-ring seal may fracture. Steering efforts may be slightly increased while braking or parking. Under certain driving conditions, a fractured seal may require a slight increase in the applied brake pedal effort to achieve the same vehicle deceleration rate as prior to the seat fracture.
- Remedy
- Dealers are to replace the hydro-boost relief valve. The recall began on june 18, 2004. Owners should contact cadillac at 1-866-982-2339; chevrolet at 1-800-630-2438; gmc at 1-866-996-9463; or hummer at 1-866-486-6376.
Recall work is free at a franchised dealer regardless of the car's age. Check the VIN at nhtsa.gov/recalls before assuming it was done.
How it ranks in the 2004 field
The score at the top of the page, placed among its peers. The zones are the same thresholds the scorer applies, read out of the scorer itself, so the picture and the band word cannot disagree.
Scores are ranked within the model year, never across years, because an older car has had longer to accumulate reports.

Better and worse years of the same car
Elevated risk for a 2004 — 312th riskiest of the 329 2004 vehicles we can rate. Every score on this site is a rank inside its own model year, which is what makes a 2004 and a 2019 comparable at all.
Across the 23 model years of this car that carry enough reports to score, 1996 comes out best at 54 and 2021 worst at 79, with 2004 itself at 57.
If the model year is negotiable, 1996 scores lower than 2004 by a margin worth acting on. Same body, same engines, different luck — usually a supplier change or a mid-cycle fix, which the complaint data can show but never explain.
Within the 2002–2007 generation specifically, 2004 is the strongest year at 57 and 2007 the weakest at 77.
Scores compare each year against other cars of the same model year, so a low number on an older car is a real result and not an artefact of age.
Shorter is better. Years with too few reports to score are shown without a bar rather than as a zero, because no data is not good news.
Within the 2002-2007 generation, 2004 Chevrolet Express scores best at 57 and 2007 Chevrolet Express worst at 77.
What this page cannot tell you
26 owner reports; fleet size estimated from this year's own recall paperwork. Every count on this page is therefore a floor: it is the number of owners who went to the trouble of filing with a federal agency, which is a small and self-selected fraction of the owners who had the fault.
Of those 26 reports, 22 carried an odometer reading, so the mileages here describe 85% of the sample rather than all of it. Owners also round: readings pile up on multiples of ten thousand, which is why this site publishes "about 90,000 miles" and not "91,438".
The failure modes are assigned by software reading the owner's own words, which is accurate in bulk and wrong in individual cases. A mode with a handful of reports may contain a misfiled one.
And nothing here predicts what one car will do. These are other people's complaints, filed years apart, on cars maintained by strangers. Read the page as a map of where this model year has previously gone wrong, then have the specific car in front of you inspected.
Questions this page answers
What are the most common problems with the 2004 Chevrolet Express?
The most-reported failures are other brake problem (4 reports, median 65,000 miles), water pump failure (3 reports, median 140,000 miles) and seat belt or retractor failure (3 reports, median 100,000 miles). Counts come from owner complaints filed with NHTSA, which are voluntary, so they show what owners bothered to report rather than every fault that occurred.
Is the 2004 Chevrolet Express reliable?
It scores 57 out of 100 on our risk index, which is elevated — 312th riskiest of the 329 2004 vehicles we can rate. The score is a comparison against other 2004 vehicles, not a prediction about any individual car, and it is built from complaint rates, severity and how early failures appear.
Which year of the Chevrolet Express is best?
Within the 2002–2007 generation, 2004 scores best at 57 out of 100 and 2007 worst at 77. Same body, same engines, different luck.
Where this comes from. Every figure above is computed from NHTSA owner complaints and recall records for this exact make, model and year. Complaints are voluntary and self-selected, so treat counts as a floor. The methodology page writes out each formula, and the same numbers are available as JSON.
