2004 Chevrolet Corvette: what breaks, and at what mileage

What breaks on the 2004 Chevrolet Corvette

On the 2004 Chevrolet Corvette, the failure owners report most often is fuel tank, filler or EVAP failure, and the reports cluster around 32,500 miles. The earliest to appear is fuel pump failure, reported by a median of 25,000 miles. Overall it scores 74 out of 100, high risk for a 2004.

High risk for a 2004 — 53rd riskiest of the 329 2004 vehicles we can rate. 257 owner reports; fleet size estimated from this year's own recall paperwork.

What breaks on the 2004 Chevrolet Corvette

Owners have reported 31 named failure modes on the 2004 Chevrolet Corvette, and the three most-reported carry 54% of everything filed.

Fuel tank, filler or EVAP failure leads with 56 reports, about 6.7 per 1,000 vehicles and with the middle half of reports between 22k to 57,500 miles.

Fuel leak or fuel odor follows with 52 reports, usually reported between 19k to 45,000 miles.

Other fuel system problem follows with 32 reports, usually reported between 21k to 52,500 miles.

By system, the reports fall mostly into fuel (151), steering (36) and adas (16).

The mileage the reports cluster at

214 of the reports on the 2004 Chevrolet Corvette came with an odometer reading, and half of those were filed before 35,000 miles.

Cumulatively, 66% by 50,000 miles and 93% by 100,000 miles of the dated reports had been filed.

The busiest stretch is between 20,000 and 30,000 miles, which alone holds 18% of the dated reports.

51% of the dated reports were filed below 36,000 miles, which is early enough that a fair number of these cars were still under a factory warranty when the owner complained.

In the order they tend to show up: fuel pump failure around 23k, steering column or shaft failure around 28k, fuel tank, filler or EVAP failure around 33k and other fuel system problem around 34k.

What happens when these parts fail

Across the named modes, 5 mention a crash and 3 an injury. Those are the words owners used in their own complaints, and NHTSA does not verify them, but they are the closest thing in this data to a measure of what a failure actually did.

The average severity weight across every report on this year is 4.47, where a stalled engine or a failed airbag weighs many times more than a rattling trim panel, and a figure this high means the reports are dominated by failures with safety consequences rather than annoyances. The weighting is set out in full on the methodology page.

What the top failures cost to put right, as editorial estimates for an independent US shop rather than figures from NHTSA: fuel tank, filler or EVAP failure at $250–$1,800, fuel leak or fuel odor at $300–$2,500, other fuel system problem at $300–$2,200 and other steering problem at $350–$2,400. Dealer labour, a seized bolt or a part that is no longer made can push any of these past the top of its range.

4% of the reports on this year sit in the engine, transmission, drivetrain or cooling systems — the four where a repair bill is usually four figures.

Rate per 1,000 uses a fleet-size estimate derived from recall paperwork for this exact model year. It is a lower bound. Repair costs are typical independent-shop ranges for the failure, not figures from these reports.

How often, against how many were built

Scaled by an estimate of how many of these cars exist, the 2004 Chevrolet Corvette draws about 31 per 1,000 vehicles, which puts it in the 93rd percentile of complaint rates among 2004 vehicles we can rate.

That denominator is the weakest number on the page and it is fair to say so plainly. Rate per 1,000 uses a fleet-size estimate derived from recall paperwork for this exact model year. It is a lower bound.

The working figure is 8,385 vehicles. If the true number is twice that, every rate on this page is half what it says; the ranking against other 2004 vehicles, which is what the risk score uses, is far more robust than the rate itself.

Fuel tank, filler or EVAP failure

Gas tank leak .. Brand new car 2004 corvette... Gas was leaking from the crossover pipe ( what dealer said ) needed to replace this and the left side gas tank. Took 25 days to fix no parts. Been told by several people that this is fairly common. This leaked about a gallon or more on my garage floor could have been a very dangerous situation as I have a gas hot water heater and there is a pilot light. Fumes were considerable when discovered. Also leaked gas while driving with dripping and noticeable gas. *ak

Smelled gas for about a week and then noticed that the car when started was leaking gas. I took it to my local dealer and he said after inspection the gas tank will have to be replaced. I have been waiting a week for the replacement but the dealer is saying it will be another week minimum. They cannot find the tank. *nm

Fuel leak or fuel odor

I smelled gas in my garage for approximately 1 week but found no leaks. While filling up at gas station I notice a large puddle forming under car and saw gas leaking from tank. Dealer said gas leak was found in gas tank, crossover fuel line and two other fuel lines. Very dangerous situation. Dealer said manufacturer defect in parts. Took 10 days to repair as the first time tank was replaced there was no fuel pressure and had to be redone. *nm

2004 chevrolet com.edition z06 corvette. Purchased in sept 2008 with 5500 miles from the original selling dealership. Now with approx 9800-10,000 miles a fuel leak has developed when fueling the car up. At approx +1/2-3/4 tank fuel spills out under the car on the drivers side. This year saw an installation of a new stainless fuel crossover line between the tanks. They have been notorious for leakage along with the driver's side tank in the area where the crossover line couples to the tank. Along with what I consider a major safety risk due to the possibility of fire, (the exhaust and fuel tank are in very close proximity) this also must be an epa/emission violation from escaping fumes, vapors and fuel. This vehicle has been painstakingly maintained and is in as new condition (10,000 miles) this is a defect from gm and due to the inherent possibility of loss of life and/or property damage should be recalled or at least repaired by an authorized gm dealership. This vehicle does have a 80,000 mile emission warranty under which this falls. *tr

Other fuel system problem

2004 corvette, coupe. Strong odor of gas on every fill up. Particularly strong odor on the drivers side. No indications of gas leaking on the ground, gas odor is strong inside the vehicle also. Odor disappears when the tank is about 1/2 full. *tr

2004 corvette fuel leaks on crossover tubes between tanks. Faulty seals, assembly. Fuel vapors, fuel leaks while fueling and after. Maximum tank capacity without vapors and leak is 1/2 tank. Cost to correct is upwards of 2k. A large quantity of 04 corvettes have this problem. Still not repaired at this time due to awaiting if gm will finally admit faulty system design. *tr updated 003/30/10 *bf updated 10/05/10

Recalls on the 2004 model year

NHTSA has issued 4 recall campaigns covering the 2004 Chevrolet Corvette, affecting an estimated 16,426 vehicles. A recall is a different kind of evidence from a complaint: it is the regulator and the manufacturer agreeing that something has to be fixed, and the fix is free for as long as the car exists.

The campaigns cover exterior lighting:headlights, exterior lighting, steering:linkages and steering:column locking:anti-theft device. Whether the work was actually done on the car in front of you is a question only the VIN can answer, and the manufacturer or NHTSA will answer it free.

Recalls also distort complaint counts. Publicity about a campaign reminds owners that complaining is possible, so reports for a recalled component often spike after the recall rather than before it.

STEERING:LINKAGES

41,928 vehicles 2004-06-09
Defect
On certain passenger vehicles involved in this campaign, the lower control arm ball stud nut/washer assemblies with washers were made of the wrong material. The washers may fracture and become loose or fall away from the vehicle, reducing clamp load. Separation of the control arm ball stud and steering knuckle, due to disengagement of the tapered attachment and retaining nut, is possible.
Consequence
If the control arm separates from the knuckle, the affected corner of the vehicle will drop and the control arm would be forced downward, contacting the wheel. The affected wheel could tilt outward and create a dragging action that would tend to slow the vehicle and create a tendency for the vehicle to turn in the direction of the affected wheel. In extreme situations, the affected wheel assembly could separate from the vehicle. Separation of the wheel assembly would also sever that wheel;s hydraulic brake hose and result in diminished braking performance of the vehicle…
Remedy
Dealers will inspect the ball stud joints and measure the torque of the nut for all front lower control arms in all models affected as well as the rear lower control arms on the xlr and corvette. If the torque is not at specification, the dealers will replace the ball stud, the knuckle, and the nut. If the torque is at specification, the dealers will replace the nut/washer assembly only. The recall will begin on august 25, 2004. Owners should contact cadillac at 1-866-982-2339 or chevrolet at 1-800-630-2438.

STEERING:COLUMN LOCKING:ANTI-THEFT DEVICE

126,624 vehicles 2004-02-09
Defect
On certain passenger vehicles equipped with electronic column lock systems (ecl), when the ignition switch is turned to "lock," the ecl system prevents turning of the steering system. When the vehicle is started, the ecl unlocks the steering system. The vehicle is designed so that if the column fails to unlock when the vehicle is started and the customer tries to drive, the fuel supply will be shut off so that the vehicle cannot move when the vehicle cannot be steered. If voltage at the powertrain control module is low or interrupted, however, the fuel shut off may not…
Consequence
If this occurs, a crash could occur without warning.
Remedy
On vehicles equipped with an automatic transmission, the dealer will disable the steering column lock by removing the column lock plate. When the ignition key is removed, the transmission shifter will lock but the steering column will not lock. On vehicles equipped with a manual transmission, the dealer will reprogram the powertrain control module, perform a dimensional check of the column lock and, if necessary, replace the lock plate. The steering column on these vehicles will continue to lock when the key is removed. Owner notification to owners of 1997 vehicles…

How it ranks in the 2004 field

The score at the top of the page, placed among its peers. The zones are the same thresholds the scorer applies, read out of the scorer itself, so the picture and the band word cannot disagree.

Risk score against the rest of the 2004 field

Scores are ranked within the model year, never across years, because an older car has had longer to accumulate reports.

  • Left fewer and less serious reports
  • Right more, or worse
  • Marker this vehicle

Better and worse years of the same car

High risk for a 2004 — 53rd riskiest of the 329 2004 vehicles we can rate. Because the ranking is against the same model year only, age cancels out of it.

Across the 29 model years of this car that carry enough reports to score, 1996 comes out best at 65 and 2023 worst at 84, with 2004 itself at 74.

If the model year is negotiable, 1996, 2007 and 2008 score lower than 2004 by a margin worth acting on. Same body, same engines, different luck — usually a supplier change or a mid-cycle fix, which the complaint data can show but never explain.

Within the 1996–2004 generation specifically, 1996 is the strongest year at 65 and 2003 the weakest at 76.

Scores compare each year against other cars of the same model year, so a low number on an older car is a real result and not an artefact of age.

Risk score by model year, out of 100

Shorter is better. Years with too few reports to score are shown without a bar rather than as a zero, because no data is not good news.

Within the 1996-2004 generation, 1996 Chevrolet Corvette scores best at 65 and 2003 Chevrolet Corvette worst at 76.

What to look at before buying one

The mileages below are where the first quarter of reports for each mode had already been filed, which makes them the point at which a fault is worth looking for rather than the point at which it happens: steering column or shaft failure from about 7k, fuel leak or fuel odor from about 19k, other fuel system problem from about 21k and fuel pump failure from about 21k.

On a 2004 Chevrolet Corvette with more miles than that on it, the useful question to put to a seller or a mechanic is whether steering column or shaft failure has been dealt with, and if so with what parts and at whose expense. A car that has already had the repair is in a different position from one that has not.

None of this is a diagnosis. It is a list of what other owners of the same model year reported, ordered by when they reported it, which is a good place to point an inspection and a poor place to stop.

The limits of complaint data

257 owner reports; fleet size estimated from this year's own recall paperwork. Every count on this page is therefore a floor: it is the number of owners who went to the trouble of filing with a federal agency, which is a small and self-selected fraction of the owners who had the fault.

Of those 257 reports, 214 carried an odometer reading, so the mileages here describe 83% of the sample rather than all of it. Owners also round: readings pile up on multiples of ten thousand, which is why this site publishes "about 90,000 miles" and not "91,438".

Named failure modes come from matching phrases in the complaint text, so a badly worded complaint can land in the wrong bucket. The effect washes out across hundreds of reports and does not wash out across five.

And nothing here predicts what one car will do. These are other people's complaints, filed years apart, on cars maintained by strangers. Read the page as a map of where this model year has previously gone wrong, then have the specific car in front of you inspected.

Questions this page answers

What are the most common problems with the 2004 Chevrolet Corvette?

The most-reported failures are fuel tank, filler or evap failure (56 reports, median 32,500 miles), fuel leak or fuel odor (52 reports, median 35,000 miles) and other fuel system problem (32 reports, median 35,000 miles). Counts come from owner complaints filed with NHTSA, which are voluntary, so they show what owners bothered to report rather than every fault that occurred.

At what mileage do 2004 Chevrolet Corvette problems start?

Fuel pump failure is the earliest failure mode to show up, with a median reported mileage of 25,000 miles and a quarter of reports before 20,000 miles. Across all failure modes on this year, the median report sits at 35,000 miles.

Is the 2004 Chevrolet Corvette reliable?

It scores 74 out of 100 on our risk index, which is high — 53rd riskiest of the 329 2004 vehicles we can rate. The score is a comparison against other 2004 vehicles, not a prediction about any individual car, and it is built from complaint rates, severity and how early failures appear.

Which year of the Chevrolet Corvette is best?

Within the 1996–2004 generation, 1996 scores best at 65 out of 100 and 2003 worst at 76. Same body, same engines, different luck.

Where this comes from. Every figure above is computed from NHTSA owner complaints and recall records for this exact make, model and year. Complaints are voluntary and self-selected, so treat counts as a floor. The methodology page writes out each formula, and the same numbers are available as JSON.
